Thanks Brent. This is similar to my pulley. I have squared up the teeth and they are 3 to 4 mm high. I have ground out the relevant tooth.

Doing anything different like putting a precut trigger wheel on the pulley is not an option as I have to pull the engine to get it off.

Also forgot to add, my pulley (same as above photo) has an outer and an inner part which are bonded together with rubber. This is supposed to help damp out vibrations and is called a harmonic balancer. Welding onto the outer part may damage this rubber bond.
